I have built 2 new subwoofers.
I have fitted the front panel in last and there is a visible air gap.

What is the best way to fill the gap? Any good options other than silicone sealant?

Mixture of Saw Dust (the dust we get after sanding wood/mdf/plywood) and Fevicol, content of fevical should be more. After drying sand it off. Level the joints and use Putty to coverup small ups and downs on the joint and again sand it off until the joints are even.

Will I be able to fill the gap with saw dust and fevicol mix?
The gap is very small in width. Much Less than 0.5 mm

Gap is big in depth and length, 36mm deep and 6 inches long.

To ensure that there are no air gaps at all, patch the edges inside the box with Araldite first. Solid suggestions by the pros for the outside edges.

Hi,
Would it not be possible to make new front panels that fit well?
I have not made any speakers or SW myself, but my understanding was integrity of the box was important to the sound.

You can. All other edges came out well. This one I missed when fixing the last piece.

Used saw dust + fevicol mix and worked like a charm.
Thanks for the suggestions

Now the sub feels like it is air sealed. It takes quite some effort to push the driver in using 2 thumbs.
